Egg Armor is a modular system built for one mission: getting your eggs from your hands to your customer’s door without a single loss. Follow this guide every time for consistent, professional results.
Before You Deploy — Pre-Mission Checklist
- ✅ Foam has completed the Egg Armor Rebound Protocol and is deployment-ready (see below)
- ✅ Box is scored to the correct height for your kit
- ✅ You have the correct number of Nest Cores and Shielding Pads for your configuration
- ✅ Eggs are clean, dry, and ready to load
- ✅ Tape and shipping labels are ready
Do not begin assembly until all conditions are met. A kit built on foam that has not completed the Rebound Protocol is not deployment-ready.

Phase 1: The Egg Armor Rebound Protocol™
Every Egg Armor Nest Core with Vault Cavities and every Shielding Pad is manufactured from Egg Armor High-Rebound Protective Foam — a material we selected, tested, and engineered into our system specifically for egg shipping performance.
To ship and store efficiently, our foam components are compressed during packaging. Before your first deployment, they must complete the Egg Armor Rebound Protocol™ — the process of returning to full engineered thickness and density. This is not optional. It is the first phase of every deployment.
A Nest Core or Shielding Pad that has not completed the Rebound Protocol will not perform to Egg Armor specifications. Vault alignment, compression control, and impact protection all depend on foam that is fully rebounded.
Protocol Method 1: Natural Rebound (Standard)
- Remove all Egg Armor foam components from the shipping box
- Lay Nest Cores and Shielding Pads flat on a clean surface
- Allow components to complete the Rebound Protocol naturally
Typical Protocol completion time:
➡️ Up to 24 hours, depending on ambient temperature and storage conditions
In cooler environments, Protocol completion will take longer. We recommend opening your Egg Armor shipment well in advance of your next packing session.
Protocol Method 2: Accelerated Rebound (Recommended)
You can safely accelerate the Rebound Protocol using ambient warmth:
- Place components in a warm room, or
- Use indirect warmth — avoid direct sunlight or high heat, which can degrade Egg Armor foam performance over time
Warmth allows our foam to return to full engineered density faster while preserving its protective properties.
Protocol Method 3: Assisted Rebound (Optional – Use With Care)
When you need components deployment-ready quickly:
- Place Egg Armor foam components in a clothes dryer
- Use LOW HEAT ONLY
- Run for approximately 5 minutes
- Remove immediately and allow components to finish the Protocol at room temperature

This method is approved for occasional use when time is limited. Natural or accelerated rebound is preferred for regular deployment cycles.
Rebound Protocol Rules
- Do not assemble kits before the Rebound Protocol is complete
- Do not force Nest Cores or Shielding Pads into the box
- Protocol completion ensures proper vault alignment, correct compression control, and maximum impact protection across all Egg Armor kit configurations
When your Egg Armor foam sits flat, expands fully, and shows no remaining compression — the Rebound Protocol is complete. Your components are deployment-ready.
Phase 2: Box Setup — Setting Your Deployment Height
The Egg Armor Strongbox includes integrated score lines engineered to fit every approved kit configuration from a single box. Set your deployment height after loading your foam — no measuring required.
- Fold the box flaps outward to open the top fully
- Load your foam kit inside — bottom Shielding Pad first, then Nest Core(s), then top Shielding Pad
- Once the full kit is loaded, score down the inside corners of the box to the top of the top Shielding Pad
- Use a box cutter or adjustable blade utility knife — an adjustable locking blade extended slightly longer than standard gives the cleanest, most controlled score
- Fold the box walls down to the scored height
- Tape and seal
✅ Pro tip: Scoring with the foam loaded inside guarantees exact deployment height every time.
Phase 3: Assembly — Building the Armor Stack
Egg Armor kits are built directly inside the Strongbox using the Egg Armor layered armor sequence. Follow the sequence exactly. Every step is engineered to work with the step before it.
Step 1: Install the Bottom Shielding Pad
- Place the bottom Shielding Pad flat inside the box
- Ensure it sits evenly — no folds, gaps, or tilt
This is the base layer of armor. The foundation of the deployment stack.
Step 2: Install the First Nest Core and Load Eggs
- Place the Nest Core with Vault Cavities on top of the bottom pad
- Load one egg per vault cavity
- Eggs should rest naturally — do not force
- Pointed end down is recommended
Each egg is secured inside its own Egg Armor vault. Isolated. Protected. Ready for transit.
Step 3: Build Upward — Multi-Stack Kits
For double and triple-stack configurations:
- Install the middle Shielding Pad
- Place the next Nest Core
- Load eggs into the vault cavities
- Repeat until all Nest Cores are installed
Refer to the Kit Configuration Reference chart above. Do not improvise the stack order.
Step 4: Install the Top Shielding Pad
- Place the top Shielding Pad evenly over the final Nest Core
- This completes the Egg Armor internal armor stack
There should be no loose space inside the box. A properly built Egg Armor stack is firm, even, and locked in place.
Step 5: Partial Loading — If Not Filling All Cavities
If your shipment does not fill every vault cavity across multiple layers:
- Fill lower layers fully first — keep the most eggs in the bottom or lower Nest Cores
- Leave empty cavities in the top layer only
- Distribute eggs in a balanced, even pattern within each layer
- Avoid clustering eggs on one side
- Keep weight centered across each Nest Core
Bottom-heavy, balanced loading maintains even compression across the Egg Armor stack and prevents shifting during transit.
Phase 4: Seal and Deploy
- Score Strongbox to correct deployment height if not already done
- Fold box walls down and close flaps
- Tape securely on all seams
The Egg Armor Strongbox is pre-printed with Fragile markings and orientation arrows. You may also add:
- "Hatching Eggs" label
- "Avoid Heat and Direct Sunlight"
- Customer flyers, care instructions, or incubation tips
- Promotional inserts or seller information
Deployment Status — Final Go/No-Go
Before handing your Egg Armor shipment to the carrier, confirm:
- ✅ Egg Armor Rebound Protocol complete — no compression remaining in any component
- ✅ Kit assembled in correct Egg Armor sequence for your configuration
- ✅ Eggs loaded one per vault, pointed end down
- ✅ Lower layers filled first — empty cavities in top layer only
- ✅ Strongbox scored to correct deployment height — stack is firm with no loose space
- ✅ All seams taped and sealed
- ✅ Labels and inserts applied
All conditions met? Your shipment is cleared for deployment.
